I noticed today that the left boot of my cigar shell captoe boots is showing some exposed welt stitching (I guess?). I don't remember seeing them before, I suppose they were developed rather recently. Is this something that I should worry?

I would contact the retailer you got them from, i had a similar issue with some indy boots that alden sf replaced outright, but my issue looked a bit worse than yours.

I have posted this before.
It may not be accurate to the Barrie last, but it is relative between sizes on the same last.
Therefore, the 8.5E will be wider but shorter than the 9D.

I'm an 8.5D Barrie and I tried an 8E Barrie recently. I'm a 9E on the Brannock and fill out the 8.5D Barrie quite well. Anecdotally, I found the 8E to be a bit too wide and not quite long enough. Additionally, the heel was much too wide for me as well. So I guess you'd just reverse my experience to get to your question.

Interesting, thanks for the anecdote. I've been reading that sizes and widths increase the overall volume of the shoe rather than just the width or length alone. One blogger recommended sizing up half rather than getting a wider size since acquiring certain widths can be difficult, and it will generally yield the same or very similar results.

FWIW, I'm a 9E on the Brannock (i think) and my goto Barrie size is the 8.5E. I have a few pairs in 9D and the width feels the same as the 8.5E, with the 9E just incrementally longer.

This is my exact experience as well.

Barrie 8.5D
Trubalance 8.5D
Hampton 9E
Leydon 9E
Grant 9D

The 9D Grant fits well, but perhaps a tad long. Due to relative unavailability of rare Grant last makeups I'll stick to a 9D. I suspect that while the length would be slightly better with 8.5E, it would ruin the fit of the heel cup and the rest of my foot.
