Not much to contribute, but I did check it as a luggage on a flight once (free extra bag promo of some kind). Original tower box+bubble wrap+padding-hard drives worked just fine.

Having worked at Purolator when I was 18 I'd suggest taking the harddrives out and then wrapping 2" of bubble wrap around the tower and just make sure that it is snug in the box. Oh, and use lots of tape. Shit doesn't really get tossed around like you may think. Especially heavy shit. Dell ships all their computers through Purolator, so you shouldn't be too worried.
